Why Does Ecommerce Packaging Cost So Much?

Ecommerce packaging boxes are custom-printed mailers and shipping boxes sized to a product and built to survive carrier handling. The box itself is a small cost, the larger cost is what an oversized box adds to every shipment through dimensional weight billing, which is why right-sizing usually saves more than the packaging costs in the first place.

Most online brands look at packaging as a per-unit price and stop there. That is the wrong number. A box that costs twenty cents less but measures two inches bigger can cost a dollar more per order once the carrier bills you, and you pay that on every single shipment, quietly, forever.

Shahwaze Packaging manufactures custom ecommerce packaging for DTC brands, subscription businesses, and online retailers across the USA. We size boxes to the product rather than to a catalogue, which is where most of the saving comes from.

The Real Cost Driver

How Dimensional Weight Decides Your Real Packaging Cost

Carriers do not bill purely on how heavy a parcel is. They bill on whichever is greater: actual weight, or dimensional weight, a figure calculated from the box's size. Multiply length × width × height in inches, then divide by the carrier's DIM divisor (commonly 139 for domestic US ground) — that is your billable weight.

Same 1 lb product, same carrier. Right-sizing this box cuts nearly four pounds of billable weight off every order — a saving repeated on every single shipment.

Send us your product dimensions and your current box size, and we will calculate the difference before you order anything. If right-sizing does not save you money, we will tell you.

Note — DIM divisors vary by carrier, service level, and contract. The 139 figure is a common published domestic ground divisor — check your own carrier agreement, since negotiated rates often differ.

Format Guide

Mailer Box, Poly Mailer, or Shipper, Which Do You Need?

Competitors sell all three formats and explain none of the trade-offs. The choice comes down to product fragility, how much the unboxing matters to your brand, and what you are willing to spend per order.

A practical rule: if your product is soft, cheap to replace, and your customers are not photographing the delivery, a poly mailer is the rational choice. Everything else usually justifies a printed mailer box.

Board Guide

E-flute or B-flute? Choosing Corrugated Board

Once you have chosen a mailer box, board is the next decision, and it determines whether your product survives transit and what the box weighs.

If your product is light and your branding matters most, E-flute wins on both print quality and shipping cost. If it is heavy or fragile, B-flute's crush resistance is worth the extra weight. We can quote both if you are unsure.

The Reveal

Designing an Unboxing Experience That Earns Reorders

In ecommerce there is no shelf and no salesperson. The box on the doorstep is the only physical contact your brand gets. An unboxing is a sequence, not a single object — most brands that do this well use some version of this same layered structure:

1

Exterior

The printed mailer itself, the first impression, and what shows in a doorstep photo.

2

The seal

Custom printed tape or a branded sticker. Small cost, and it signals care before the box is even open.

3

First reveal

Tissue paper in a brand colour, which is what appears in almost every unboxing video.

4

Presentation

A die-cut insert or partition holding the product in position, so it is presented rather than found loose.

5

The personal touch

A thank-you card, often with a reorder code, is the cheapest repeat-purchase mechanism in ecommerce.

Interior print typically adds a modest amount per box, and it is the single highest-return upgrade available. The inside of the lid is what faces the camera in an unboxing video. This applies most strongly to ecommerce subscription boxes, where a reveal that stays interesting is a retention tool.

Two Operational Realities

Packaging for Returns and Fulfilment

Two operational realities shape ecommerce packaging and almost no packaging supplier discusses either:

Returns are a packaging problem

In categories like apparel, a meaningful share of orders come back. A second adhesive strip and a tear strip turn the outbound box into the return box. The customer reseals and ships; you avoid the support contact entirely. In high-return categories this single design choice usually pays for itself.

If you ship through a 3PL or Amazon

Brands fulfilling through a 3PL or through Amazon face constraints a catalogue box will not tell you about — specific dimensions, barcode placement rules, and stacking strength for pallet storage. Send us your 3PL's packaging specification with your enquiry and we will build to it.

The Full Set

Complete Ecommerce Packaging Solutions

Most brands need more than a box. Our ecommerce packaging solutions cover the full set so the branding stays consistent from the outer mailer to the card inside:

01

Primary mailer or shipper

Right-sized to the product, printed inside and out.

02

Inserts and partitions

Die-cut card, foam, or moulded fitments that hold products in position.

03

Void fill

Paper-based fill where a gap is unavoidable, matched to the box.

04

Seals and extras

Custom tape, stickers, tissue, and thank-you cards on brand.

05

Outer cases

Corrugated cases for shipping stock into your warehouse or 3PL.

The Process

How an Ecommerce Packaging Project Runs

As an ecommerce packaging company producing all of this in-house, we keep colour and board consistent across every component, difficult when pieces come from different suppliers:

1. Product and volume

Dimensions, weight, fragility, monthly order volume, and where you fulfill from.

2. Right-sizing analysis

We calculate DIM weight against your current box and show the per-order difference.

3. Structure and dieline

Format and board selected, dieline produced, artwork template supplied.

4. Sample before production

A physical sample you can pack, seal, and ship-test before committing.

5. Production and reorder

Dielines stored, so reorders match exactly rather than drifting between runs.

Sustainability

Sustainable Ecommerce Packaging

Sustainability in ecommerce packaging is unusually straightforward, because corrugated is already one of the most recycled materials in the waste stream and because you control every layer of what you ship:

01

Recycled content as standard

Corrugated board carries a high proportion of recycled fibre by default, curbside recyclable across the US.

02

FSC-certified board

Available across our corrugated range for brands that need certified sourcing.

03

Paper tape instead of plastic

Recyclable with the box, so the customer does not have to separate materials.

04

Right-sizing as sustainability

A smaller box uses less board, needs less void fill, and takes less space on a truck.

We also supply recycled-content poly mailers where a poly format is the right choice, recycled content is available without sacrificing durability.

FAQ

Ecommerce Packaging FAQs

Ecommerce packaging boxes are custom-printed mailers and shipping boxes sized to your product and built to survive carrier handling, while delivering a branded unboxing experience for online orders.

Carriers bill on whichever is greater, actual weight or dimensional weight. DIM weight is length × width × height in inches divided by the carrier's divisor (commonly 139 domestically). An oversized box raises billable weight on every order, so right-sizing often saves more than the box costs.

Right-sizing means building the box to your product's actual dimensions rather than using a stock size. Cutting a 12 × 10 × 6 box down to 9 × 7 × 3 reduces billable weight from roughly 5.2 lb to 1.4 lb, a saving repeated on every shipment.

E-flute is thinner with a smoother print surface, ideal for apparel and light goods. B-flute is thicker with higher crush resistance, better for heavy or fragile items. E-flute also ships lighter, which lowers cost.

Poly mailers are cheapest and lightest, suited to soft goods and low-value items where unboxing does not matter. Mailer boxes cost more but protect better and create a brand moment, the right choice for anything customers photograph.
